We have a similar issue with a large Joomla 3.6.5 website.

The last suggestion above was to disable "Suffix to URL" in the SEF settings of Joomla.
This is for the indexing of our large existing website not really desirable.

Is there a solution within Phoca PDF in the mean time so we can keep the SEF settings as normal?

Hi, not sure how suffix can help in indexing the website? But it does not matter. You should at least to test if the PDF will work without the suffix. If not, then the problem is located somehwere else, if yes, then the problem is located in SEF settings. So only for test to know where the problem can be located.
